5 innovative EPP applications

EPP (expanded polypropylene) is an innovative material that stands out particularly for its light weight, mechanical resistance and shock absorption capabilities, while also being easily recyclable. Thanks to its excellent thermal and acoustic insulation properties, it is now used in the manufacturing of a wide variety of technical products. Although its potential is still sometimes underestimated, EPP continues to reveal itself through increasingly innovative applications, confirming its status as a material of the future. And precisely, in this article, Knauf Industries invites you to discover 5 unique applications of this material!
This article in brief
- EPP (expanded polypropylene) is a lightweight, resistant and recyclable material offering excellent thermal insulation, acoustic insulation and shock absorption properties.
- Thanks to its versatility, EPP is used in innovative applications across many sectors: urban mobility, recreational vehicles, furniture, HVAC systems, sports equipment and more.
- EPP components help reduce product weight, improve durability and optimize both user comfort and safety.
- Easy to process and perfectly suited to eco-design approaches, EPP is emerging as a future-oriented solution for the development of high-performance and durable technical products.
Cargo bikes: lightweight and secure EPP transport boxes
Cargo bikes have become one of the preferred mobility solutions for transporting goods and passengers in urban environments. Among the sector’s major innovations is the use of EPP in the design of loading spaces, whether for the main cargo boxes, seating or peripheral protective elements.
The EPP foam cargo box is both lightweight and highly resistant. This material effectively absorbs vibrations and shocks caused by road irregularities, protecting transported goods against damage. EPP also offers excellent resistance to external conditions and helps preserve the contents of the boxes against humidity, rain and temperature variations.
Thanks to its low density, EPP significantly reduces the overall weight of the cargo bike. This improves vehicle maneuverability and allows cyclists to transport heavy loads with reduced effort. Manufacturers can also rely on excellent durability, as the material does not rust, crack or lose its properties even under intensive use.
Cargo bike manufacturers also appreciate EPP’s safety performance. This same material is notably used in the manufacturing of protective helmets, demonstrating its remarkable impact absorption capabilities. In practice, the walls of the cargo box create a genuine protective zone around transported goods.
Cargo bikes integrating expanded polypropylene components therefore provide safer, more comfortable and more durable urban transportation.
Recreational vehicles: scooters, bicycles and other impact-resistant vehicles
EPP is also becoming a benchmark material in the manufacturing of lightweight recreational vehicles such as electric scooters, bicycles and even small vehicles like go-karts. In these applications, EPP is used to manufacture body parts, protective elements, bumpers and seats, where traditional materials may prove too heavy or insufficiently resistant.
Thanks to its resilience and shock absorption capabilities, EPP naturally protects equipment against damage. For example, an EPP shell can absorb the energy generated during a scooter fall or a go-kart collision without cracking or producing dangerous fragments.
Another major advantage of EPP for recreational vehicles is its light weight. EPP components reduce the total weight of vehicles, thereby improving both performance and maneuverability. Why? Because a lighter scooter consumes less energy, in the same way that a bicycle becomes easier to transport and use on a daily basis.
Once again, EPP also provides excellent resistance to outdoor conditions. Unlike metal, it does not corrode and remains unaffected by humidity and temperature variations. Finally, EPP also improves user comfort. EPP inserts and padding absorb vibrations and reduce irregularities felt during use.
Furniture: lightweight and durable components for modern design
The furniture industry is increasingly turning to expanded polypropylene to develop products that combine design, lightness and durability. Working alongside our co-development teams, designers are now developing EPP components for sofas, armchairs, seats and chairs capable of replacing traditional wooden or metal structures.
Custom-molded EPP parts stand out for their extremely low weight while maintaining excellent mechanical resistance. Furniture designed in this way is easier to transport and move, while also offering high resistance to shocks, impacts and everyday wear.
The use of EPP also opens up new possibilities in terms of design. Foam elements can be molded into complex geometries that are difficult to achieve using conventional materials.
EPP structures can be used as internal filling for backrests and seats, but also as self-supporting modules in modular furniture systems. The material permanently retains its shape under stress, allowing furniture to preserve both its aesthetics and comfort over time.
The result is a balanced combination of design, functionality and durability. Sofas and armchairs integrating expanded polypropylene cores are both comfortable, robust and suited to the market’s new expectations.
Finally, since EPP components are recyclable, they fully align with eco-design and sustainable production approaches within the furniture industry.
Ventilation ducts: silent and energy-efficient ventilation thanks to EPP
Ventilation and heat recovery systems gain in performance thanks to the integration of EPP in the manufacturing of ducts and technical components. Unlike traditional metal ducts, which require additional insulation layers, expanded polypropylene ducts combine both the structural functions inherent to duct systems and insulating properties.
EPP offers excellent thermal insulation capabilities. Its closed-cell structure limits energy loss and reduces heat or cooling losses within transported airflow. Its composition helps reduce the overall energy consumption of HVAC systems while improving their efficiency.
The material also provides significant acoustic insulation properties. EPP effectively absorbs vibrations as well as noise generated by fans and airflow, resulting in installations that are significantly quieter than conventional metal systems. Users therefore benefit from improved acoustic comfort, whether in residential, commercial or industrial environments.
EPP ducts also provide excellent sealing between different modules and help limit uncontrolled air leakage. The material resists humidity, does not corrode and prevents the development of mold and fungi. Finally, its low weight greatly facilitates installation operations and allows for the manufacturing of complex prefabricated technical parts.
All these characteristics make EPP ventilation systems a particularly high-performance, durable and silent solution.
Crossfit jump boxes: lightweight and resistant sports equipment
More and more gyms and crossfit centers are replacing traditional wooden boxes with innovative EPP jump boxes. Used for plyometric exercises and jumps, traditional jump boxes present several limitations: heavy weight, significant noise pollution and risk of injury in the event of poor footing. The use of expanded polypropylene completely transforms this equipment.
An EPP jump box can weigh up to 65% less than a traditional wooden model. This weight reduction considerably facilitates handling, movement and storage while maintaining excellent resistance to repeated loads.
As an additional benefit, EPP offers very high impact resistance. Even during intensive training sessions, the structure retains its shape without cracking or deforming. The material also absorbs energy during landing, which reduces stress placed on athletes’ joints and limits the risk of injury.
Thanks to its softer edges and cushioning capabilities, EPP also reduces the risk of painful impacts, particularly around the shins. Users can therefore train with greater confidence and progress more safely.
Also note the acoustic comfort provided by this material: unlike wooden boxes, which act as resonance chambers, EPP structures effectively absorb noise and significantly reduce sound disturbances in training facilities. Finally, the material’s closed-cell structure prevents the absorption of humidity and dirt.
EPP jump boxes therefore represent a lightweight, robust, hygienic and safe solution perfectly suited to the demands of intensive training sessions.
